sometimes when you encode interlaced footage it comes out like crap..... make sure you deinterlace any interlaced stuff and output your dvd as 'progressive' (that way you get full frames instead of odd and even lines)
the art of dvd making is a tricky road sometimes.. I hope some of this helps. I do gotta say though, dvd duds are common place, always double check the dvd's before sending them out to clients.

Thanks for everyone's help. I have decided that I just need to find better files and encodings of movies.
It's weird how the picture quality for any Toast DVDs I make is low though, even though I specify a higher quality. That's okay, the other DVD programs I have do a great job.

definitely try lowering the write speed.. also, stay away from avi's! They've given nothing but problems in the past....
I would say export from imovie to a quicktime movie file and then burn to dvd-video with toast...
most of those burning tools dont like burning video_ts folders (they create a data disc not dvd-video)
but if you go straight from a video file... they usually burn great with toast.
note* preffered video codec for best results: motion jpeg A

Unfortunately the software will have to separate the audio and video, thats the way DVDs are structured.

convert it to an ISO file instead of burning it to a DVD. if the ISO works and plays ok, the DVD will likely work and play ok once you burn the ISO to it

This is really pissing me off. I can't keep wasting DVDs and burning over and over again to check if everything is in sync.
Toast is worse than anything. The picture is never 100% clear like it is with other DVD burners.
Basically, I want a burner that will not separate the audio and video files while burning.

Okay, so changing the encoding method definitely didn't work.
I'm going back to Toast, and I will change the write speed to 2x.
I hope this works...

I use iMovie and iDVD to burn small photo presentations for clients, works great. Sometimes I need to make dups of said dvds then I use Toast to make an image file of the original dvd and then burn that file. I lower the write speed in toast 'cause otherwise I'll get the hardware error.

I am making .avi files into DVD files (with the video_ts and audio_ts folders), and then burning onto a DVD.

I changed my mind again.
Would there be audio sync issues when using NTSC encoding instead of PAL? Because I just discovered that they have different frame rates, and I usually didn't have a problem with audio syncing when using Toast, which has its default encoding set at PAL. Nearly all of the other DVD programs I have used have their default encoding set at NTSC. I changed it to PAL....hope this works. I really can't find any good solutions regarding audio and video syncing for a Mac yet.
I'm also going to try Moviegate and see if that solves the problem. It has worked for some people b/c it doesn't use its own codecs unless you specify something (and these codecs are what usually result in syncing issues).

Hmm...so it turns out it WAS probably the file I was using for the out-of-sync issues. It was fine when I played it on the computer but the audio is separated and then goes out of sync when the DVD is created. Toast still tells me I have a "hardware error" though, so I'm using Xilisoft and iDVD for now.
