i have done quite a few, but must admit i have never thought of pasting it directly into an email. not even sure what you mean. the whole HTML? or just highlighted bits on the page?
if the latter, then i wouldn't be surprise if things got lost in the transition.
Last time i checked, MailChimp (at least the free account) only allows you to send a few (up to 5?) test emails per campaign. What is your client going to send the campaign through? if they already have chosen a service, then there surely should be a testing facility where you can send newsletter tests to any single/multiple email address(es).
otherwise, the main advise to give is to do all the styling inline and make sure to give all the images "style="display:block;" otherwise you will get weird gaps in hotmail(maybe gmail, can't remember anymore, cause it's been a while since i had that problem).
